Common Failure Symptoms
- Electric-only range substantially lower than expected; in the cited case a vehicle typically expected 200 miles only achieved 150 miles
- Battery pack shows a high module-to-module voltage delta under no-load and especially under load (e.g., 30 mV no-load, 62 mV under load) indicating imbalance
- Vehicle battery cells previously replaced under warranty yet the range did not improve
- Efficiency improves after diagnostic balancing procedure (see below), indicating the issue is often a pack balance problem rather than a simple cell failure alone

Cupra Born Diagnostic Report
Despite a previously replaced battery under warranty, the vehicle was only achieving 150 miles from a full charge when it should have been closer to 200 miles. A full module-scan revealed no stored fault codes, but the voltage delta between cells/modules under no-load was 30 mV and increased to 62 mV under load, signs of pack imbalance likely caused by the module replacement having been installed 30 mV above the correct level. Our diagnostic recommendation was to perform a top-balancing cycle: trickle charge the pack to 100%, then drive down to 80% SOC, and repeat the cycle a few times to allow the pack to balance internally.
Cupra Born Repairs
The repair method focused on battery pack re-balancing rather than full pack replacement. Specifically:
- The pack was charged to 100% via trickle charge
- The vehicle was driven down to ~80% state-of-charge while minimising auxiliary loads (AC/heater off) to aid balancing
- The process was repeated until cell/module voltage delta fell within acceptable limits
- After balancing, the vehicle was road-tested under load and efficiency/consumption verified
Resolution
After the balancing procedure and system verification, the Cupra Born reduced range issue was resolved. The vehicle’s range improved significantly (in the example the consumption improved to 58 miles at 25% SOC along one drive), and the customer reported a more consistent range and better efficiency. The vehicle was returned to the owner with full functionality and confidence in the high-voltage battery pack.
