Case Study : BMW Battery Cell Module Replacement

A BMW vehicle arrived at our workshop displaying a drivetrain warning error, which we successfully reproduced under load in EV mode. Diagnostic testing identified a fault in Battery Cell Module Pack 4. Upon removal and inspection of the high-voltage battery, we confirmed three irreparable cells within the affected module.

We presented the customer with three repair options:

Option 1 – Targeted Module Replacement

Replace only the faulty module with a matched-condition unit. This was the most cost-effective solution and resolved the error. However, it would result in higher overall battery degradation and reduced range.

Option 2 – Full Pack Replacement with In-House Tested Modules

Replace all five battery cell modules using LKQ Electriq’s in-house tested packs. This offered improved range and performance compared to Option 1, while remaining significantly more affordable than sourcing new modules.

Option 3 – Full Pack Replacement with New BMW Modules

Replace all five modules with brand-new OEM units from BMW. This provided the highest possible range and performance but came at a premium cost.

The customer opted for Option 1, allowing us to return the vehicle to service quickly and cost-effectively, with no remaining drivetrain errors.

Case Study: BMW 530e High-Voltage Battery Repair

A BMW 530e was presented to LKQ Electriq with a drivetrain warning light and reduced electric range. The vehicle had previously been assessed by a BMW dealership, where the customer was advised to replace all battery cells with brand-new units – a costly solution.

Upon inspection, our technicians identified faults within battery module pack 4. We removed the high-voltage battery, bench-tested each module, and confirmed significant degradation across the pack. Although only one module was critically faulty, the overall condition of the battery warranted a more strategic approach.

Our Solution:
We fitted a high-quality, tested green part (used) battery pack, a cost-effective and sustainable alternative to full replacement. After installation, we carried out an End-of-Service (EOS) test and programmed the pack to the vehicle.

Results:

  • Original Range (at purchase): 13 miles
  • Range with fault: 8–9 miles
  • Post-repair range: 20 miles

The vehicle, with 78,000 miles and two years of ownership, was returned to the customer fault-free and performing better than they’d experienced, demonstrating the effectiveness of our repair-first approach

Used BMW Battery Pack Example

We were presented with a BMW 530e with a drivetrain warning light error. The vehicle had already been to the BMW dealership and our customer was advised they needed to replace all the cells for brand new ones. However, we tested the vehicle and found faulty cells in battery cell module pack 4. Then we removed the HV battery pack and removed all the cell modules and proceeded to bench test them. Despite module block 4 having faulty cells, we found the rest of the pack had a lot of degredation. Therefore, in this scenario, the most cost-effective repair was for our technicians to fit a good, used battery pack (green part alternative). So we fitted the HV pack back to the car, carried out an EOS test and programmed the pack to the vehicle.

As a result of this repair, the vehicle was fault-free with a better range than the customer had ever seen. The BMW had covered 78k miles and our customer had owned it for 2 years. Below is the difference in range:

When Purchased: The BMW had a 13 mile range
With The Fault: The BMW was getting 8-9 miles
After Our Repair: The BMW range increased to 20 miles
